Common failures & inspection points
Visual inspection for green patina (copper), black oxides (silver), greyish-brown discoloration, salt deposits; check surface roughness, scratches, deformation at contacts. Treat light oxidation with contact cleaning spray; for stubborn corrosion, gently scrub with nylon brush, never use steel brushes.
Perform insulation resistance test with Megger (500 V DC, 1 minute). Measured values for lines up to 5 A minimum 2 MΩ, for >200 A minimum 25 kΩ. Measure before and after operation at full load in cold and warm condition. Values below 1000 MΩ are critical; perform trend analysis over time for early detection of wear.
Perform contact resistance test (continuity test); check contact surfaces for abrasion, wear, dents, scratches. Fretting corrosion (dark abrasion powder on contact surface) is a sign of worn or improperly seated contacts. For wear, clean or replace contacts; document plug-in cycles.
Perform continuity test of protective conductor with <0.1 Ohm. Check grounding transitions, grounding cables, grounding rail and ship-to-shore connection. Remove corrosion at grounding connections (green/brown discoloration). Check all grounding points are firmly attached and correctly marked. Monitor transfer touch potential and galvanic corrosion per IEC 80005-1 grounding requirements.
Inspect cable drums for rifling, wear or deformation of grooves (leads to cable sagging/breakage). Check bearings and shafts for wear, stiffness, vibrations; defective bearings cause friction and cable damage. Inspect deflection rollers for wobbling (worn bushings/bearings). Lubricate rollers; replace damaged rollers/bearings. For motorized systems (PowerAMPReel, PowerRun), check motor circuit and brake function.
Inspect entire accessible cable length for visible damage, discoloration, cracks, detached insulation. Check cable supports, fasteners and corrosion. Inspect cable entries into equipment for proper sealing and strain relief. Detect moisture ingress into cables (swelling, water marks). Check cable routing for permissible bend radii, overload and kinks. Do not undercut bend radius; cut back loose or damaged insulation and reconnect.
