Common issues
- Porosity in the weld deposit from a moisture-contaminated flux coating
- Cracking in the heat-affected zone of the cast iron base metal from excessive heat input or missing preheat
- Poor fusion to graphite-rich cast iron surfaces if the base metal is not cleaned back to sound metal first
- Arc instability from a swollen or damaged flux coating after prolonged or damp storage
- Excessive spatter or underfusion from an incorrect current setting for the electrode diameter
- Post-weld cracking on cast iron repairs from insufficient peening or too-rapid cooling
- Mixed stock - an unlabelled or wrong-diameter electrode used by mistake from open storage
Inspection checklist
- Confirm packaging is sealed and undamaged, and the stock is within shelf life before opening
- Visual check of the flux coating for cracking, chipping, or moisture staining
- Confirm the base material is correctly identified as cast iron before selecting this consumable
- Surface preparation of the repair area - grind back to sound, crack-free metal before welding
- Preheat temperature check where called for by the repair procedure
- Visual weld inspection for porosity, cracking, and fusion after welding
- Post-weld dye penetrant check on completed machinery repairs
- Confirm the welder's qualification/procedure covers cast iron repair with this consumable type
Service intervals

Safety
- Welding fume from nickel-based consumables should be extracted or ventilated - avoid prolonged inhalation
- Hot work permit required, especially near fuel or oil-soaked machinery spaces
- Preheating cast iron components creates a burn hazard from hot surfaces
- Do not weld-repair a pressure part, structural, or other safety-critical component without prior engineering and class sign-off
Class survey
Welded repairs to class-relevant machinery components (pressure parts, structural, or otherwise safety-critical items) generally need prior approval from the attending surveyor and a documented repair procedure; keep the consumable's data sheet and the welder's qualification records available. Minor, non-critical cast iron housing repairs are more likely to be accepted without separate approval, but confirm with the class society first.
